Case Study

Pet Food Distributor

The Challenge

We were contracted to permit and install 1,768 bays of selective racking and one, three-level pick module that is 363’ long and 52’ wide. The project faced several significant challenges due to the warehouse being in the middle of construction at the same time the customer was moving in. The building lacked lighting and electrical infrastructure, making it necessary for our team to provide generators, lighting equipment, and porta johns to create a functional work environment for our crew. This aided in uninterrupted progress during the installation process.

The Solution

Despite the challenges posed by the construction site, our experienced team successfully completed the installation of both selective rack and a pick module for the customer’s new warehouse, ensuring efficient storage and order fulfillment processes. The pick module presented a particularly complex undertaking as the customer had purchased it used, and it had been stored in a different location near Charlotte, NC. The module’s original size was larger than what the customer required for their new warehouse, resulting in a surplus of material that needed to be dealt with appropriately.

Our team loaded 45 flatbeds and box trucks and organized their transportation from the storage facility to the new location to help with the pick module relocation. When the material was delivered, we started the process of sorting and organizing the extra parts to make sure they were set up in a way that would make installation as simple as possible.

Since the pick module was created for a different location that was not categorized as an active seismic area, installation of the module necessitated additional technical work. As a result, in order to modify and reinforce the plans to fit the needs of the new location, a structural engineer was required. To assure structural compliance and integrity, more parts and supplies had to be ordered.

Throughout the warehouse installation, our team encountered instances where the available material did not perfectly align with the engineered drawings. Our skilled crew and superintendent had to adapt and utilize their expertise to custom fabricate certain components to make them work seamlessly within the system. This required creativity, problem-solving skills, and a deep understanding of the intricacies of pallet rack installation.

Additionally, the customer had purchased used carton flow rollers for the pick module. However, it was discovered that the rollers were not the correct size for the system. In response, our team undertook the task of cutting down the rollers and reassembling them to fit the specific requirements. Despite this modification, it was still necessary to find a solution to the shortage of rollers. To address this, we creatively repurposed the cut pieces by splicing them together, effectively creating additional rollers. This approach not only helped the customer save costs but also utilized all available excess material efficiently.

After the completion of the pick module installation, there remained a significant amount of excess material that needed to be managed to facilitate the GC’s construction work. Our team cooperated closely with the GC, promptly and repeatedly relocating the surplus pick module material to accommodate their needs, ensuring a smooth workflow for all parties involved.

Despite the numerous challenges and complexities inherent in a construction site installation, our team’s expertise, adaptability, and commitment to customer satisfaction prevailed. We successfully delivered a high-quality pallet rack installation that met the customer’s requirements while effectively addressing the unique circumstances posed by the ongoing construction.
